Streaming was supposed to end this conversation. Music, film, and software all moved to distribution models that require no manufacturing, no shipping, and no shelf space, and for a while the assumption was that physical formats would follow the fate of the cassette.

What happened instead is more interesting. Physical media stopped being the primary distribution channel and became something else: merchandise, an archival format, a professional deliverable, and in some contexts the only format a customer will accept. A touring musician sells discs at a merchandise table to people who already stream the album, because the object is a souvenir of the evening rather than a delivery mechanism. A documentary filmmaker supplies discs to libraries and educational buyers whose purchasing systems are built around physical inventory.

CD and DVD Manufacturing serves that reshaped market, and the production choices are worth understanding because getting them wrong is expensive in a way that digital distribution never is. The most consequential decision comes first, before artwork or packaging enters the picture.

Two Processes That Look Identical and Are Not

Replication produces discs by creating a glass master and injection moulding the data into the disc itself. The result is a manufactured disc physically equivalent to what a commercial release has always been. It carries the highest compatibility with older players and the longest expected life, and it becomes economical above a certain quantity because the setup cost is spread across the run.

Duplication burns data onto recordable blank discs using the same underlying technology as a desktop drive, at industrial scale and quality. There is no setup cost, so small quantities are inexpensive, and turnaround is fast. The trade offs are marginally lower compatibility with some older equipment and a shorter expected archival life.

The break even between the two typically falls somewhere in the several hundred unit range, though it varies with specification. Below it, duplication is the sensible choice. Above it, replication costs less per unit and produces a better product.

Timeline matters too. Duplication can turn around in days; replication involves mastering and moulding and takes longer, which needs to be planned against a release date or a tour schedule.

Preparing Masters That Do Not Cause Problems

The master you supply determines the product, and errors caught at manufacturing are far cheaper than errors discovered after a thousand units are boxed.

Audio projects need a properly assembled master with track indexing, gaps, and any required metadata correctly encoded. Delivering a set of loose audio files and expecting the plant to assemble them introduces exactly the kind of ambiguity that produces a wrong track order.

Identification codes belong in the master. Track level identifiers support royalty tracking and airplay reporting, and a product barcode is required for retail and most distribution. Adding these later means remastering.

Video projects need attention to region settings, aspect ratio, menu function, and subtitle or caption tracks. Menus in particular need testing on actual players rather than on a computer, because behaviour differs.

Rights clearance is not the plant’s responsibility but it is a real one. Cover versions, sampled material, and licensed footage all require permissions before manufacture, and discovering a gap after a run is complete is an expensive discovery.

Packaging as Part of the Product

For a format that survives largely because it is an object, packaging is not incidental.

Standard cases are cheap, universally understood, and easy to ship. Card based folding packages present better and photograph better, which matters for a merchandise item. Card sleeves are the lowest cost and lightest to ship, which matters when postage is part of your margin.

Printed inserts add value disproportionately for music releases: lyrics, credits, photographs, and notes give a buyer a reason to keep the object rather than rip it and discard it.

Shrink wrapping and retail hanging provisions matter if the product is going into shops rather than being sold hand to hand.

Weight and dimensions have downstream consequences. A package that crosses a postal weight band raises shipping cost on every unit sold by mail, which for direct sales can exceed the saving from a cheaper package.

Artwork That Survives the Press

Print requirements differ from screen requirements in ways that catch first time projects consistently.

Resolution needs to be adequate for print rather than display, and images pulled from a website almost never are. Colour is handled differently on press than on a monitor, and bright screen colours frequently print duller than expected.

Bleed is required wherever artwork runs to the edge, and templates supplied by the manufacturer should be used rather than approximated, because trim tolerances are real.

Disc face printing has its own constraints. The printable area is limited by the centre hub and the outer edge, and fine text near either boundary is a common source of disappointment.

Proofs are worth the delay. A physical proof before a full run catches colour shifts and layout problems while they are still correctable.

Deciding Quantity Without Guessing

The temptation is to order the quantity where the per unit price looks best. The cost of unsold inventory usually exceeds the saving.

Base the number on a realistic sales channel analysis: how many you expect to sell at events over a defined period, what direct sales have historically produced, and what any distribution arrangement has actually committed to rather than suggested.

A smaller first run followed by a repeat order costs more per unit and less in total for most independent projects. Storage, shipping, and the opportunity cost of tied up capital all belong in the comparison.

The Sensible Approach

Choose the process by quantity and timeline. Prepare masters properly, with codes included. Treat packaging as part of what you are selling rather than as a container. Use manufacturer templates for artwork and approve a physical proof. Order a quantity you can realistically move rather than the one with the attractive unit price.

Physical media is no longer how most people consume anything, which is precisely why the units that do sell are bought deliberately by people who wanted the object. Making that object well is the whole point.
